I've done this to a lot of Ultegra cassettes (Ultegra 11's have an aluminum carrier, unlike the steel sprockets of 105, can't remember what DA has) so.......if everyone else that has offered to do it suddenly can't, let me know

For shimano compatible hubs, when compared to a 10s hub, yes..some not as much as 2mm but gotta put the higher stack 11s stuff somewhere. What's also a 'shame', as the trend is now to 12s..ANOTHER freehub design from the 2 'S' brands also...for 12s..

Closing the loop:

Thanks to all who offered services. I ended up sending a bundle of 3-cog-carriers to AaronF for the modification. He has a custom setup where he modified an expanding collet to fit the diameter of a shimano cassette spline and then mills a two-step cut to the proper depth (1.85mm?) on a lathe.

I mounted the resulting cassettes (as small as 11-25) to 10-speed DA7700 and Mavic MR601 rear hubs and had no problem with spoke or rear derailleur clearance. The 11-25 was admittedly tight between spokes and inner derailleur cage plate in the 25, but all worked peachy. I do not even need to futz with r.derailleur adjustments when swapping back to "regular" 11-wheels.

Aaron's price was super reasonable and his turnaround was quick. Highly recommended!

Reviving this thread to see if there is anyone out there still offering to do this. I have a couple of cassettes I'd like to get modified for my 7700 DA hubs that won't die. Please PM me with what it would cost to get 2 cassettes (5800 level I think) milled to fit a 10 speed freehub.

I do the milling/machining for Kinetix here in ATL, along with providing my services to other shops and individuals as well. Feel free to PM with questions or for further info.

I also take on prototyping and one-off projects. All manual milling and lathe work; it's my evenings/weekend hobby when not riding bikes.

Can you continue to use the 11s faced cassette on the 11s hub, or does this also mess with alignment on that in some fashion? Just curious.

I would assume now that one has been machined down to fit on a 10sp freehub that you'd have to add a spacer in to make it work on an 11sp freehub.

Yes, you would just need to use the 1.85mm spacer that came with many 11sp freehubs for use with a 10sp cassette as the milled 11sp cassette is 10sp wide.

I’m a little late to the party on this but I have the necessary lathe and related tooling to do this modification for folks. I’m in Raleigh NC.
Currently working on my own product design to bring to the cycling market but have enough capacity to help folks out with this modification.

Because I have one set of wheels with a 10 speed hub that are essentially decommissioned since I upgraded to 11, and one set of 11s.
